I'm sure you could cut the plastic bag material in half possibly, I wonder how much weight that would save? Also a cuben .51 bag would be sweet.

Either 90 degrees or parallel in my opinion, it's probably not going to make a difference in failure rate. Tie out points, bonding, etc are more prone to failures.

The 10d NB2 has a more substantial coating (compared to NB1) so probably not. Im not sure though.

The lighter materials are definitley worth it imo. 30d is great for tents, not so much for a sleeping bag.
